Plate spacing becomes a critical factor for miniaturization. If the plate spacing is too close, then effective plate surface area becomes blocked with bubbles. Sonic or ultrasonic vibration may help clear the plates faster, but at the expense of additional hardware and energy cost
Effective plate area divided by current flow determines current density. Current density determines power efficiency. In electrolysis, while X amount of current will create X amount of hydroxy gas, the voltage it takes to push that amount of current increases as current density increases. Increased voltage increases losses to resistive heating. Power wasted in heating is power not used to create hydroxy gas.
Faraday efficiency is where most experimenters concentrate their efforts, and I have been told numerous times that I waste my time on improving power efficiency. When it comes down to the bottom line however, it is power efficiency that determines how much energy is required to power a particular system at a particular output. It may not be critical for a grid powered welding gas generator, but if you want to power your system from an independent power source such as a generator or automotive electrical system, power efficiency becomes quite critical.
